I did a format of hardrive and installed windows 7 freshly. Downloaded firefox, then downloaded alleg installer from the link that P32 provided.
Still crash, on a fresh install of windows, something is very wrong.

Just to make sure, you only crash on PCore005 on TestUS1, but you can don't crash on PCore0005 on CSS/Mach3?

Crash happens only with PCores. TestUS1 only has PCores and is most played.

Just set a filter on Allegiance.exe process, you might find what's wrong with your installation.

I've checked Yiggz installation.
Every time Allegiance loads the ta_figbmp.mdl it crashs.
No matter if original file, PNG (loads text mdl and png from textures) or high res file is used.

Let me see what I can do tonight to get a new version of the bmp.mdl for the fig since I have a suspicion of what needs to be fixed now that I think about it. I have to resize the scout hitbox into a bubble and change the dreadnought2 y-axis positioning anyways.
